So.......I bought the 10mm plugs for my 40 based on MUD recommendations and my fading memory. Should I be removing them now? OR wait...and replace with what?
Tim's challenges are unique to the M24-1.5 drain plug and copper washer on clamshell IFS 8" diff on 04+ 4Runner, 05+ Tacoma, GX, FJC.

Maybe the Tundra, Sequoia, 100 or 200 if it has a similar drain plug. That I don't know.

There's no reason IMO to generalize the other 7 drain/fill on these trucks or otherwise on 40, 6x, 80, mini trucks (IFS or SFA). I personally still prefer the round shoulder 10mm allen key M18-1.5 plugs that use the steel and aluminum crush washers everywhere else on my trucks. Never given me any trouble but YMMV. If you like your drain/fill plugs you can keep your drain/fill plugs.

I thought about it but it seems to be M20-1.5 so didn't work anywhere on the Tacoma. It's the drain plug for the front diff in our Forester.

I don't think the issue is so much the method of twisting it, but the hodge podge of materials, right Dave? So stuff just galls up rather than remains removable... aluminum feels like moving in the wrong direction here, given the greater CTE? appreciate you over thinking this with me..

I've figured the same as you @nakman, the problem is the copper crush washer galls. Obvs couldn't use aluminum since the housing is cast iron.

I don't know why they didn't use a bigger steel crush washer like the other axle plugs use. Or for that matter why it had to be that big. What about this application made it so the standard Toyota drain plug didn't work?

Hey Tim, I’ve removed probably a few hundred of those with my air chisel. And we have a car lift. And welders. 😁

I got to where Tim was with my sons 2004 4Runner and we went over to the Valvoline place and had them suck it out. Then filled it. You win bitch.

And the transfer and rear went wo a hitch

Dang Paul that’s a good one! I’ve got a very similar scar from a very similar wound. Not fun.
